Like I said, the drivers A post was in a far worse condition. Here it is with all the grot cut out. It's all sparkly inside because i've hammerited and applied about a litre of wax....<br>

As you can see, the thick box section ends about 25mm above the hole left by the courtesy light switch. Because of the amount of "fresh air" in this are, i decided to pop a new box section on top, made from 1.2mm steel, to get some strength back into the are before i put some more "shaped" repairs on top. There was no way I could get any sort of clamp on there to hold it in place, nor was i willing to risk Bens fingers, so I drilled a hole and put a self tapper in, then tacked this box section on.<br>

Once tacked in place, i removed the screw, spot welded the hole and welded along the join. This section now goes far further than the original box section, but nobody will be able to see it, and i felt it was neccersary to introduce some rigidity back into the area.<br>

There are so many compound curves in this area, it would have been impossible for me to make just one sheet repair, so i've done it in three parts. one section on the roof pillar, and a Z section with tabs to meet on the lower section, which in turn gets welded to the new box section. Tomorrow, i'll be putting the final patch on, which will curve from the bottom of the roof pillar onto the original box section above the courtesy lamp switch...<br>

Been a busy little bunny this week. I finally finished the A Post on the offside (will get pics when I go back to the workshop), had a nice cup of tea, sucked on my teeth, and thought...to hell with it!!<br>

Lets go for the off-side sill. So out came the fun tool again..<br>

There had been a repair at the rear...consisting of expanding foam filler <!--EZCODE EMOTICON START :eek --><img src=http://www.ezboard.com/intl/aenglish/im ... ns/eek.gif ALT=":eek"><!--EZCODE EMOTICON END--> and covered with P38....when the grinder hit this it was like an explosion in a flour factory <!--EZCODE EMOTICON START :evil --><img src=http://www.ezboard.com/intl/aenglish/im ... /devil.gif ALT=":evil"><!--EZCODE EMOTICON END--> . This repair was hiding some even worse news...the inner sill had become victim to the dreaded tinworm...<br>

So, I removed the grot, and welded a nice thick repair patch on the rear section. Then I painted the whole lot in Hammerite Smooth (Silver now, because I had run out of black, and Halfords was shut...What kind of freak is going to wonder what colour paint is on the inside of the sill? Next, it was time to offer up the outer sill repair section i picked up from Alun back in february. Fitted quite well, I put self tappers in every so often, tightening them down when I was happy that the metal wouldn't crease. There was quite a bit of tension in the metal, and there is an extra lip on the bottom that I think I will fold around the original sill lip before welding along the seam.<br>

I spot-welded the holes that I had drilled and screwed, taking them out one by one. The tops of the spot welds ground off quite easily. I spot welded the bottom using the same method, but like I said, I think I'll put her up on the four-post lift, bend the extra lip around and seam weld it. I'm saving the painting and the waxing until I've done the other side, then I'll do them both at once.<br>

Even better, as I was welding the new sill on this morning, I got a text from Jod....The upper rear screen surround has now arrived in Birmingham, all I have to do is get myself up to his house now. A tip from my days of Sill replacement, watch the indent where the rear door leading edge 'opens into', sometimes when you fit a sill over the existing sill lip the clearnance can become a little compromised.<br>

If top half of you sill is sound, might be worth putting a joddle in the vertical face ner the top, trimming skin sill and plug welding in the manner you have done <!--EZCODE EMOTICON START ;) --><img src=http://www.ezboard.com/intl/aenglish/im ... s/wink.gif ALT=";)"><!--EZCODE EMOTICON END-->

Well Malc, its certainly something I will bear in mind for the near side sill. Now this one is on and welded, the only thing I can really do if there is any interference is to grind the new sill down until it fits. I'll see when i offer the doors up.<br>

My personal tip is to offer the cill up with the doors still in place as the top line of the cill depends on the achievable bottom line of doors...<br>

Have today initiated a repair panel for the underside of roof; it will not go around the internal curve at the bottom and will not go around the side bends where Richie's had gone badly, but should from my experience deal with 8/10 problems.<br>

Have also initiated a 'kit of parts' for repair to inner front wing/subframe mount area which will consist four shaped plates from back of front inner panel to brake flexi bracket and a length of tube!

erm...Its something we use on aircraft, but when it goes "out of date", as certain stuff does, I kind of rescue it from the bin.<br>

As I admitted in the "Tell me your secrets" thread, I have finally finished the drivers footwell and the OS chassis rail.<br>

Welded, sealed and painted with Hammerite Black. Going to do another coat on monday, then paint the interior back to carmine. The complete underside is going to be waxoyled before the MOT as well.<br>

Just the rear screen surround (ugh) to do, fit the black interior, final touch up on paintwork, good wash/polish/hoover, service and MOT....<br>
<br>
And, I still didn't get the silver windscreen rubber finisher, and I can't find the post anymore with the details in. Check the tin, I think hammerite is 2nd coat within 24 hrs or after 28 days.<br>

Got round to fitting the black interior this week. I know it all needs a good scrub, but I am really happy with the results so far. I think it looks good with the dark door cappings and dashboard.<br>

Still having issues with the seatbelts. I took them apart (the cover that says "do not open") and had a fiddle. I got the passenger one working ok, apart from about 1 time in 10 it doesn't lock off when pulled out fast....not safe at all, as you can guarantee that the one time you need it to lock, will be the time it doesn't...the drivers is still exactly the same. I'm just going to keep playing when I get bored with the other stuff....<br>
