IIRC places like matrim and woolies do millboard if that's right/suitable?
Thank you - going to try making it all with Millboard for increased rigidity and longevity :)

Are there any tips for removing the split rivets before I try the flattening trick on the cardboard?

I'm trying to avoid gouging the original cardboard or myself...

I know I'm now getting ahead of myself but I'm guessing that the rivets aren't re-usable, so are they still available and are there any tools to make fitting them easier than it looks?
If my memory serves me correctly, this type of rivet is referred to as a bifurcated rivet or split-leg rivet, which are still readily available in different lengths and finishes.

I ordered some brass ones from Woolies that'll need a dab of black paint to finish them off.

The Woolies package has just been delivered, less than 24 hours after the order was placed!

I've got enough material to make more than one, so if it works out I might take commissions

This Dolomite made me never make any parcelshelfs from solid materials like plywood or MDF. I bought this one from a collegue around 1995 who had this accident with it. He recovered but had about two years pain because of the metal parcelshelf edge hitting his knees. Would the parcelshelf not been made of cardboard he maybe didn't have any knees left.

Interiour panels and or parts are made of soft materials for a reason.

I have 2 black museum entries now in my possession, one parcel tray is composed of various bits of wood and hardboard on a 12mm marine ply base and covered in carpet. Thats bad enough, the other has been entirely duplicated in STEEL painted with black Smoothrite!

Needless to say, neither will ever appear in any car I own!

TBH, I loathe the "knee knocker" with a passion and delete it on my own cars anyway, yes, it's useful storage, but i'm working on other designs.

Yes, it's the metal rail across the front that does the damage.

The one I've removed has a thin hardboard shelf and compressed cardboard backs - all that they'll do is add splinters and debris into any wounds.

Changing the vertical backs from cardboard to hardboard too won't change that risk-level much

This is the extent of knee 'protection'

I'm going to end up with a lot of surplus black vinyl and probably hardboard if anybody wants any...

Depending on how it goes, I might be able to supply pre-cut hardboard sections

When repeat that often enough to yourself you maybe start believing it...

Been playing with scraps of Woolies board today and with a bit more practice I think I should be able to make the 90deg bends look OK.

These are my first attempts

Image

I've used a Stanley knife to score 2 parallel lines and then shaved out the material between the 2.

More practice tomorrow...

It may be easier to score one side with a knife and bend the other side

Steam from a wallpaper stripper could be used to temporarily soften the board. It's a technique used regularly to shape Plywood.
