Outer Headlamp Seal Rings

To save from hijacking another thread any more than necessary I'm starting a new one.

I'm about to fit my headlamps to my car and need to renew the seal and 2 half rings on each outer bowls. These seals and rings affix to the inner front panel helping to seal the back of the bowl. On most cars these are usually either missing or terminally rusty, neither are available new. Reproducing the rubber/felt seal is not difficult but a solution to the rings might be trickier.

Here's an example of the felt seal and two half rings in position on MikeyB's car.

Here's what my only decent half ring looks like. Sadly instead of plastic rivets someone screwed them into spire nuts where it all rusted together. I was lucky to salvage this one.

Clearly with no suitable NOS replacements and even good used available it might be tricky. I'm therefore going to look at having some made up.

Originally the parts would have been pressed. Setting up a new press tool can be fiendeshly expensive and certainly more than I might want to spend. I've started to explore and have already made some progress and looked at two options

Option 1) 3D printing - This would involve reverse engineering the part using CAD software and then printing them out in resin. This is good for small runs. Being plastic too they won't rust! Potential supplier has got very keen and already mocked me up a CAD drawing from a rough picture I sent him.

Option 2) Laser cutting - given there's no realy need for the part to be very strong laser cutting could produce an acceptable part quite easily though it would not have the raised edges which would have been formed originally. The cost of laser cutting is quite low but it may then be necessary to look at passivation using either a zinc passivate or my favourite Trivalent passivation which offers up to 1000 hours hot salt spray protection!

I should know more on costs very soon. I've had a few expressions of interest already. Once the price is confirmed I'll discuss with Club spares and look to order a small run and make sure the club gets something out of it.

As per my thread, they are extremely rare and basically don't exist hence wy I am looking to re-manufacture.

Why not adapt the rings from another car?
Cut into two halves, remove lugs, drill holes....and so on.

I have one very good rubber gasket that could be a template.........

I can't find another car which uses the same design though unfortunately, most similar ones are for 7" headlamps. I would be interested in a template for the rubber gasket though.

Hmm..........

:? The parts catalogue (520502/B) shows these headlamp fittings in the wrong sequence...

I think it is 627243 (rubber gasket) that you require.

What I have found is 511602 (the other rubber gasket) I believe. I think it will still be possible to use this as the basis of the template for 627243. It will be a case of determining the diameter of the centre, which shouldn't be too difficult.
I'll try making a template tomorrow evening.......

Mike is right, it helps to seal the back of the outer headlamp bowl to prevent muck building up, particularly on early cars which didn't have the shields fitted. I don't think they will be difficult to produce but a rough approximation of size will help. I thought I found a pair of these rubber/felt seals but turns out the substitute type was sent so no good. I'm more concerned about producing a good quality ring at this stage.

As promised,
I have made a (first attempt) template but obviously there was no need since Tony has come up with the dimensions :D .

I have 4 of the metal retaining Rings NOS ready for BAM 616 V. If you want to borrow one for a template feel free to ask. I would have to check but think I also have 1 of the rubber seals also NOS if needed.

I don't know if there is a more current thread than this one regarding the Headlamp Seal Rings.
Is there any work around to make them myself, or a source for them?
Luckily my half rings are fine, I will simply media blast them, and coat them with powder coat.

Thanks for any help, I am at a standstill until I find a solution.
